I would make a template out of card , a bit bigger than the rusted area , then cut away a neat oblong section. then mark onto new steel the card shape, then I would weld the new piece on trying to set it behind the existing metal , I would use the mig with spot welds ,then grind back as neat as possible. then a skim of filler., should not need much , then rubbing down until happy with the surface before paint..The bit around the wheel-arch would be tricky to make a good job of, maybe try to get a wheel-arch repair section,which would not necessarily need to be exactly the right part ,many small cars could have a similar shape , this could then be welded on with spots again to avoid distortion ,then filled , I would carefully seal up the back then paint to stop the rust as much as poss ..regards... It's exactly the way I handled the "Swiss Cheese Rot" with only one minor deviation. At the time I did not own a welder so the plate was attached with Pop Rivets (a layer of sealer was applied on the inside). This is a perfectly acceptable permanent repair I learned from an old school body man a long time ago. Since a lot of amateur restorers don't have all the toys this is a good solution.

I'm all for using bondo where necessary. We get a lot of your motoring programmes over hear in the UK, and I see programmes like Overhaulin where they strip and repair a car then cover it in what appears to be 3 inches of bondo then spend an age sanding it down!! :o

Quite honestly I can't see the point of that, I would rather have the metal straight in the first place. It's a shame that peice couldn't have been cut out and the edge joggled with a new peice inserted and welded along the overlapp. I suppose the metal is too thin and would distort. Ooh, modified message, I see what you've done now, I eat humble pie. My last Daf had a rear quarter just like that and a whole plate was pop rivited over the top! There was no welding to go with it though. ::)

Still, I can't comment as my weld looks like pidgeon poo! ;D

Seriously though, new metal is always best, at least those using 'structural bondo' are keeping them on the road a little longer!

Must admit I've been guilty of some terrible bondo-bodging in the past using mesh, bits of matting and even card for bridging holes , but since I got the mig welder spot welding bits of metal in then filling over can be easier to do and it lasts longer too ..Paul33kb...

LOL...I think we have all been guilty of slathering on the filler at some point in our lives. Even I was guilty of that when I first started to work on cars.
I found out quickly though that this is NOT the way to go since after a short time the filler tended to fall out all over the road. ;D

Now am strictly a metal kind of guy with very little filler. Practice makes perfect I guess. :D
